PCD Die Repolishing vs. Buying New: Cost Analysis

Wire drawing margins are tight. When PCD dies wear out—showing drawing rings or ovality—discarding them burns profit. The most effective way to lower your wire drawing costs per ton is through a strategic PCD die repolishingand resizing program.

Here is the economic and technical reality of secondary die utilization.

The ROI: Resizing vs. Buying New

New Polycrystalline Diamond (PCD) inserts are a significant capital expense. Repolishing restores the die’s geometry and surface finish for a fraction of that cost.

Wire die reconditioning typically costs only 15% to 30% of a new die, depending on the hole diameter. By using a “step-down” die string strategy, a single cylindrical PCD insert can be resized multiple times. For example, a worn 2.00mm die is precision-bored and polished to serve as a 2.10mm die, then 2.20mm, extending the PCD die lifespanand drastically improving tooling ROI.

The Engineering: More Than “Enlarging the Hole”

Poor resizing causes wire breaks, excessive capstan wear, and downtime. High-quality resizing demands precise internal geometry calibration:

  • Reduction Angle: Must be re-machined to match the specific metallurgical properties of the wire (copper, aluminum, or high-carbon steel) for smooth plastic deformation.

  • Bearing Length Ratio: As the diameter increases, the bearing length must be proportionally adjusted to maintain wire roundness.

  • The 2% Slip Factor Rule: Theoretical elongation math often fails on the factory floor. When calculating die strings for resized dies on multi-pass machines, it is critical to add a 2% slip factor to the calculations. This specific adjustment compensates for dynamic friction and machinery wear, preventing wire necking and breakage.

In-House Maintenance vs. Outsourcing

Shipping dies overseas for repair creates unacceptable lead times and customs delays. For wire manufacturers in growing industrial hubs, establishing an in-house die shop offers the highest long-term returns, completely eliminating external wire drawing die maintenance delays.

The Coolervie Solution

At Coolervie, we engineer our standard cylindrical PCD dies with heavy-duty diamond blanks built specifically to withstand multiple resizing lifecycles.

For international partners ready to bring their die maintenance in-house, we offer complete Training and Equipment Provision. We supply the ultrasonic polishing machinery, semi-finished dies, and the metallurgical training required to run a self-sustaining, high-margin wire drawing operation.
